Proton Gun V2.0 build thread

I’ve decided to document this process for a few reasons, one being I needed a new gun so I might as well document it’s construction, two being that this thread might serve as some insight for those who have purchased some of my parts, and three being that build threads with lots of pictures are fun, so expect a lot of photos.

**Act I - Cleanup **

The cleanup process is the most annoying part of the whole build, so I try to get it all out of the way at the very beginning.

To start off with, I’ve gathered together all of my parts. They are all in their raw form, straight from the mold, no modification.

Removing the trim from the gun body and the trigger box is pretty simple. You can score and snap it with an Exact-o knife…

Or you can go after it with a hack saw. Be careful with the hacksaw, because it’s far less delicate than the Exact-o knife, you risk it going off course and cutting into the bottom of the gun body.

Here are all of the parts after cleaning and drilling. I haven’t done any filling yet, but that is because the only filler I have on me ATM takes 12 hours to harden, and I didn’t want any down time until the last possible moment. It took about 1.5 hours to get from the start point to here, and that is while getting distracted by the TV and whatnot.

Act II - Assembly

This is where things start to get fun. The assembly process is fast and easy, and it is pretty rewarding to see it come together.

This close up is of 4 holes on the side of the gun near where the Trigger Box goes. The location for each hole is marked with a slight indention on the original cast, which corresponds with other intentions on the Trigger Box. The purposes of the holes are as follows:

A. This hole indicates where the green lever rod goes into the gun body.

B. These two holes are for screws that run from the inside of the trigger box to hold the trigger box tightly to the rear instrument bar.

C. This larger center hole is for running wire to the switches.

Be sure to secure the trigger box with both screws and epoxy.

I decided to go with the tick walled 1" PVC plumbing pipe for the rear handle because the thicker wall will give me a stronger bond. Yes, that little box shape the screw is going through was designed solely for this function. Like with the trigger box, don’t forget coat the joints with epoxy first.

The rear grip is secured just like the trigger box, with epoxy and screws going into it from the inside of the PVC pipe.

Here are the three things you are going to need for the front handle. From left to right: Whatever tube you will be using to slide inside the front of the gun barrel as your silver tip. 1" thin walled PVC plumbing pipe. Then the grip+ears casting, of course.

Here is how it all goes together, if it were not obvious enough. The point of the smaller insert tube is to make sure the PVC is properly lined up with the front ring on the grip casting. The insert tube also helps in the filling process. Be sure to lube up the insert tube before you… insert it; if you don’t, you risk the filler or excess epoxy sticking to it and making it difficult to remove.

Coat the PVC-side of your grip with epoxy, press it against your PVC, insert your insert tube, and then clamp them together with tape or rubber bands while the glue sets. Because the mechanics I have planed for the front handle may get in the way, I didn’t bother securing the front grip to the PVC with screws. I’ve never had one break off of the front anyway.

Now that I have gone as far as I can before painting, it’s time to fill what I need to fill. I’m using an epoxy-putty called Magic Sculpt, which takes several hours to harden, but you can use something like Bondo, or even better, quickset filler putty which hardens in about 20 minutes. The nice thing about the putty vs. Bondo is you can kind of sculpt with it, use your hands, and it won’t droop or run like Bondo can. Squeeze as much of it as you can into the gap. Be sure you have the insert tube in so the putty doesn’t push through and get in the way when it hardens.

This is the most disappointing thing about my kit. This is an EPIC fail on my part. As you can see, I put in pegs in all of the corners, but I forgot to check their placement against where the screws are supposed to be on the gun track. So when you come to this point, you have two options - you can use your putty to make areas to drill into, or you can ignore the indention on my gun track and just move the screw holes further to the corners so they catch the pre-existing pegs.

So like I said, 12 hour dry time, so that ends this build for tonight. Hopefully I can get pretty close to done sometime tomorrow.

Thank you so much for this thread. I was thinking (not to take away from the tutorial) that for the front grip if you want to secure it with screws, use the same method as the rear grip except insert screws with a lower profile head. The acrylic tube from my test fits seems to have enough room to allow some screws to pass by.

I have wrestled with ideas as to how to attach the grips (covered quite nicely in this post) how to attach the trigger box (also in here and nicely done) as well as the gun ears and trigger tip. These last two items to me are the most crucial. I noticed that your gun ears are cast up as one piece whereas the ones I’ve gotten are separated. However if it comes down to it I’m sure I can come up with a good way to get it done.

I love your gun grips! Casting the gun ears, grip, and front locking block all together is awesome. Any chance you will be selling casts of those?

I am also glad you posted this build thread because I was also wondering about attaching the bottom of the gun to the gun body. I will have to try the putty idea.

I think it all has to do with the kind of gun you intend to build. This one will have a rotating handle and I’m afraid that screws, even ones with lower profile heads, may make that difficult. If you were just going to secure the front handle to the front peg then there wouldn’t be a problem.

On closer exception, it looks like there was an inch space that will be free of the mechanics, so I could have put a screw in there, but to be honest I’m not too worried about it. The front grip has more surface area than the rear, plus if I did drop the gun there are many other things between the grip and the tip that would break its fall, lol.

Yes, I meant to make a thread about it but I got caught up in the build and kind of let it slip by. What I am doing is only offering the things that I feel are unique to this kit, which means no gun knobs, no banjos, Clippard Valves, etc. Of course there is the gun box, which you can order (and I do have a few ready to go and more supplies on the way), and then I have a bundle of the “unique” parts, which consists of the grips (with ears), gun track, trigger box, and rear cylinder. I have a few of those bundles ready to go as well. I’ll make a proper thread about that later today.

wow, that was a really good tutorial! So, you made one with the heat synch, wrist rest and holes already cast? Great idea! Looks like it will look good when it’s done.

Act III - Painting

Here are the parts after sanding all of the putty down.

Just because your grip cast is glued and puttied to the PVC does NOT mean that you can go just pulling on the ears haphazardly. At this thickness, resin is not stronger than PVC, and you do risk breaking the ring if you hit it too hard. Be careful with it until you have installed your insert tube. The insert tube is what is going to add strength to this area.

I applied a layer of black, then sanded it smooth with 400-600 grit sandpaper, then I added a few layers of silver paint before adding a final layer of flat black.

After everything was dry I started to wet sand the black, letting some of the silver show up underneath. I didn’t worry too much about breaking through the silver into the first black coat or even to the resin color. Those areas I would go back in and hand paint back to silver.

I also used an Exact-o knife to add scratches and marks.

It was hard to get myself to add the weathering. It looked SOOOOOOOOOOO nice with the flat black, but I knew I wanted a weathered gun. The grips will be weathered differently, with brown paint to make them look like wood… I just don’t have any brown paint to do it right now.

**Act IV - Rotation **

Some of you may have noticed these parts in the first photo and wondered what the hell they were for. These two parts allow the front barrel to rotate like in the film.

From left to right we have the front barrel peg, what I shall now refer to as the “rotation tube”, what I will refer to as the “rotation rod”, and the assembled front handle. The Rotation Tube is glued into the inside of the front handle, about an inch from the opening, and the Rotation Rod slides through the Rotation Tube into the front peg where it is glued to the peg.

Before securing the Rotation tube, I lubed up the inside of the handle about an inch deep, and I also lubed the front peg so that the excess epoxy doesn’t glue the handle down to the peg. It is importaint that you do this.

Once the epoxy has cured you can get ready to glue down the Rotation Rod. Coat the walls on the inside of the front peg with epoxy, then put the Rotation Rod down through the front of the handle, through the Rotation Tube.

Then just insert the whole assembly into the front peg, then get something to insert through the ear end of the barrel to tap the Rotation Rod down into the front peg.

I’m still deciding what kinda paint I want to use when I paint my pack and gun. What kind of paint did you use on this?

The first coat was Krylon Fusion Black Satin, followed by Krylon Silver, then Rustoleum Flat Black Enamel.

Probably not the best combination, but it was what I had on hand.

i cant say enough how awesome this buld is…and it is no surprise. i’ve been on these boards for almost three years, and never had seen a post by you until this year. your name flys around here with serious weight & reverence, and i surely understand why. this is stellar work. now i will cry myself to sleep think about the difference between my gun and yours!

where were you when I was assembling 2 packs blind? : ) Well, I did have this site, but your tutorial is so step by step with pics and arrows and it should be a regular tutorial. I need to print this out for whenever I build mine or one of my clients (once they pay me–LOL!)

Wonderful, just wonderful. This is sooo well done, it is a tutorial, just not in the tutorial section. Will you be casting some of those rotation sleeves and rods for those of us who want to try this method? Also, could the hole in the rotation rod safely be drilled larger to accommodate the tail-end of exoray’s barrel light assembly?

I hadn’t really planed on offering them, you can easily make them out of a spare piece of your clear barrel and whatever you are using to make your silver tip, in fact that is how I made all of my old ones up to this point. If the plug on Exoray’s light is the same size as a regular telephone jack, then I think you can drill a large enough hole for it. If not, you would have to cut his cord, run the wire, then splice them back together on the other side, which really isn’t too difficult I don’t think, though it does kind of take away from the plug-n-play abilities of his kit. If i had a telephone cord in my possession then I’d check for you, but I don’t even have a land line.
