This is a project that I have worked on here and there for the past several months and I wanted to share some pictures of the progress. The initial reason for this project was to make an “accurate” scaled down Proton Pack for my 5 year old daughter for Halloween. However, I also want to be able to bring this new item to the community either for your child or simply as a collector’s item that you can hang on your wall.
Please know that after I got this pack to this point, I looked at my Biggy shell, the reference pictures here at GB Fans, and other member threads in order to learn more about the little details I need to change. This shell is not by any means easy to build because it’s scaled down but I’m sure that with more research and patience this shell will be as “accurate” as I can make it.

The shell is made of MDF and as you can see I cnc’d the sections to speed up the building process. Although I cnc the main sections of the shell, the rest is made by hand. I not going for a super perfect look, the more mistakes and imperfections the better for this build.





I used wood pegs to reinforce the shell and to make it easy for the little one to build. Wood glue was only used in the sections where it really needed it but its all mainly held by the wood pegs.

This same technique was used for the other parts.


Since the code was not perfect, I made marks to match each section when assembling the crank box.







Moving on to other sections.
I’ll be re-making the “cosmetic plates” to add the round corner on the left side and the beveled section on the right side of the top plate.

Ok, let’s see what it looks like when putting all of the sections together.







Here I was trying out the aluminum tubes sizes to see which one would be “accurate” to this style pack. I like the one on the right for the GB tube assembly.

I made holes in both sections so the glue has something to grab on to instead of gluing 2 flat surfaces together.

Please know that this is just a build thread and I’ll be talking about pricing and whatnot later on. I am planning on bringing the community an entire line of kids GB items this year, so I hope everyone like the progress so far.
