yup griff it’s cardboard. really need to use some fiberglass sheet or something on it to make it look more like the screen used packs.
You can cover the cardboard with bondo and sand it.
i did think of bondo but i dont think that would get rid of the exposed card edges. think im gunna have to fiberglass it and then sand it.
That is lookin great Nick. Even if you go this right, you can always just use the bondo fiberglass filler and sand it then. I am gonna keep an eye on this build. I can’t wait to see more

Nick is your ion arm resin or cardboard just complete?? if its resin will the weight of the resin hurt the packs?? over all this is a fantastic pack…im thinkin bout giving this method a try.
What bout that sheetrock joint compound stuff?? smooth on some light coats of that stuff you have no cardboard exposed and it gives you a stronger coating on the surface??

I doubt you’d like the result. Look at the inside of any fiberglass item, if you don’t have a nice external gelcoat, its really not that good. You’ll have a very hard time brigning it back.
I second the idea of fiberglass filled car putty, I think it will give a better result.
In any case, it might prove to be long and complex, but not impossible.
How about you put “papier maché” over it + a nice sanding job, with added internal reinforcements?
thanks for all the help and advice guys! well i purchased some fiberglass sheet and tried layering over the cardboard and the end result looked like a kindergarten art project 
BUT the good news is that my contact on the inside of a certain retail company was able to get me 3 large sheets of the best thick sheet styrene, the same stuff i used to make my gun box and ion arm etc. it is the most perfect building material iv used ued. is easy to cut, very strong and can be sanded like wood to curve the edges. so basically the cardboard parts are now classed as a mock up and ill be re-making them and the rest from the styrene sheet 
can’t wait to get started now
Thick styrene will lead a way better result than anything over cardboard, IMHO.

right, after the disaster with the cardboard and fiberglass method i started to rebuild the pack using the styrene sheets i got hold of. managed to catch up to where i got with the cardboard and was even able to get a layer of primer onto it 
im VERY pleased with how its looking so far…

nick-a-tron what thicnkess did u use for the styrene also do u think the boxes on the pack would be something a person with no styrene experience could do?
the styrene i use is about 4/5mm thick. i use “for sale” signs used in supermarkets. styrene is just like thick cardboard to work with so is very easy to use. just use superglue to glue it together.
ah alright. do you think it would be possible to just buy for sale signs to make the pack or would it be better to use plain styrene sheets
well if you can find them for nothing then all the better. i personally have not seen the type of styrene i use sold in stores here in the UK so don’t about price etc but you might be able to get them where you are. i think some real estate companies use the right stuff for sale sign used outside houses.
i would absolutely love to use styrene for my pack but seeing the rpice i will probably have to resort to wood. what size sheet would be good to use to make a pack?
erm well as i havent finished my pack yet i dont know how much im going to be using. if you take a look at the plans section you can get a pretty good idea of how much of your chosen material you will need.
